Where EVA foam makes sense

EVA foam is a go-to material when you need lightweight cushioning, impact protection, good appearance and the option for colour coding. We mostly cut EVA foam for:

  • Protective Case Inserts & Tool Control
Custom foam inserts for cases and tool organisation systems.
  • Electronics, AV & Broadcast Equipment
Protective padding for sensitive equipment and transport cases.
  • Medical Devices & Demo Kits
Protective packaging for medical equipment and demonstration kits.
  • Industrial & OEM Component Kitting
Component packaging and kitting for manufacturing and assembly.
  • Retail Packaging & Presentation Boxes
Premium product packaging and presentation inserts.
  • Automotive & Transport Padding
Impact protection and cushioning for automotive applications.
  • Sports, Leisure & Safety Products
Protective padding for sports equipment and safety gear.
  • Signage, Display & Exhibition Builds
Display padding and lightweight structural foam elements.
  • Foam Gaskets, Seals & Isolation Pads
    Sealing and vibration isolation applications.
  • General Fabrication & Engineering Support
Engineering foam solutions and fabrication support materials.

EVA foam characteristics

EVA foam is a closed-cell material with a smooth finish and good impact resistance. It behaves very differently to rigid plastics or metals: it compresses under the blade, can stretch if pulled and edges need to be supported. We set cutting method, tooling and parameters specifically for EVA foam density and thickness.

Flat EVA foam sheets up to 3000mm x 1500mm

Material properties

  • Closed-cell foam with good cushioning and resilience.
  • Available in multiple densities and colours for colour coding and layering.
  • Resistant to moisture and many everyday chemicals.

Best cutting methods

  • Digital knife cutting for clean profiles without melted edges.
  • CNC routing for thicker or specialty laminates where appropriate.
  • Laser cutting selectively used for fine detail and marking on suitable grades.

For most EVA foam projects we favour digital knife cutting – it produces a crisp, square edge without heat-affected zones.

Thickness & formats

  • Typical thicknesses from 3mm through to 50mm+ (laminated thicker when required).
  • Flat sheets up to 3000mm x 1500mm within our cutting envelope.
  • We can cut your supplied foam or help source standard EVA grades.

EVA Foam Cutting Capabilities

Accuracy, Nesting & Sheet Size

  • Digital knife tables tuned for foams and soft materials.
  • Sheets up to 3000mm x 1500mm, nested for best foam utilisation.
  • Small feature sizes and tight radii on suitable thicknesses.
  • Good repeatability for production runs and standard kits.

We can work from CAD files, traced outlines, measured sketches or existing foam inserts that need to be replicated or updated.

Edge Quality, Layering & Kitting

  • Clean, square knife-cut edges with minimal tearing or feathering.
  • Multi-layer assemblies with contrasting colours and stepped depths.
  • Engraved or marked part positions on suitable EVA grades.
  • Kitting and packing by case, kit ID or destination to suit your workflow.

Our goal is to deliver EVA foam parts in logical sets, ready to drop into cases, trays, panels or assemblies without re-sorting.

Why specify EVA foam with Laser Cutting Experts

Foam-friendly cutting workflow

EVA foam behaves differently to rigid sheet materials. Our cutting workflow – tooling choice, feed rates and vacuum hold-down – is built around keeping edges crisp while avoiding over-compression or stretching.

Protection, presentation & control

We design and nest EVA foam parts with real use in mind: gear has to be protected, easy to see and fast to check in and out. That drives decisions on depth, clearances and how pieces are grouped.

Comfortable with mixed-material projects

EVA foam is often paired with plastics, metals and printed panels. Because we cut all of these in-house, we can help align allowances and tolerances across the full kit.

Trade-friendly for OEMs & fabricators

We regularly work as a behind-the-scenes cutting partner for OEMs, case makers and fabricators. Clear communication, predictable turnaround and stable pricing for repeat kits are the priority.

Where EVA foam makes sense

EVA foam is a go-to material when you need lightweight cushioning, impact protection, good appearance and the option for colour coding. We mostly cut EVA foam for a wide range of protective and practical applications.

EVA foam is ideal for protective case inserts and tool control applications. Custom-cut foam inserts keep tools organized, protected during transport, and make missing items immediately obvious through shadow board layouts.

For sensitive electronics, AV and broadcast equipment, EVA foam provides excellent shock absorption and anti-static properties. Custom foam packaging ensures equipment arrives safely and presents professionally during setup and client demonstrations.

EVA foam is widely used for medical device packaging, demo kits, and industrial OEM component kitting. The material's cleanliness, customizability and protective properties make it ideal for organizing precision parts and maintaining sterile packaging requirements.

EVA foam elevates retail packaging and presentation boxes by providing a premium unboxing experience. Colour-coded foam inserts can reinforce brand identity while protecting products during shipping and display.

EVA foam is also used extensively for automotive and transport padding, sports and safety products, signage and display builds, foam gaskets and seals, and general fabrication and engineering support applications.

Our EVA foam cutting service in Sydney is set up for precision cutting across multiple foam densities and thicknesses. Whether you need protective case inserts, retail packaging, or industrial component kitting, we can cut EVA foam to exact specifications.

Typical applications include tool control foam, protective case inserts, equipment packaging, retail presentation boxes, component kitting, gaskets and seals, and display builds. We work with manufacturers, distributors, OEMs and packaging companies across all industries.
